Serration Rotary Broach

Serrations are fairly simple forms generally designed with multiple sharp teeth, and governed either by a major and minor diameter or by the angle of the tooth. Serrations are commonly found at the end of shafts, as internal or external knurls, and locking features for fasteners or washers. Many serration forms can be made using rotary broaching tools in a lathe, mill or turning machine.

Standard forms specified as SAE J499, J500 and J501 are generally understood to be technically obsolete for design of new applications. However, it is needed for those existing applications where it may be required and serration broaches must be made for mating or repair parts. Various methods can be used to determine the dimensions required to manufacture a rotary broach with a serration form. International standards are available for reference, part prints may call out the needed dimensions, and it may be possible to reverse engineer a part or mating part. The keys are to determine the major and minor diameter, angle of the tooth, and number of teeth.

Oversize pilot holes are required for all spline form rotary broaching applications. The pilot hole will leave a small radius at the inside corners. This radius is often acceptable because contact is still made at the outside of the form.

Due to manufacturing limitations, there is a small radius on the serration broach at the inside corner of spline teeth. However, this radius cannot be found in the finished product because the oversize pilot hole diameter removes part material in this area. The oversize pilot hole is critical for creating separated chips while broaching and reducing the pressure required to broach the form.
